Just started mockup of 1/2 door- trying to decide if 1/2" sheet aluminum would work vs 3/16" with skeleton. Sheet would probably deform when cutting so going start with the thinner material over a frame. Alot of ideas on hinge design and planning on looking at a Northstar tomorrow to get something nailed down.

3/16” aluminum would be a pretty hefty door by itself. Typical hard shell doors are .090 sheet over a skeleton. 1/2” aluminum would definitely be overkill.

Agree, 1/2" aluminum would be way too thick, I would think a frame with .135" would be more than sufficient.
 
Thanks for input guys, I was trying to keep them simple to bolt hinges, latch and handles on and make it comfortable to put your arm on but in hindsight the weight and cost of the thicker sheets vs welding a frame won't fly.
